The nut is too small. Not getting weld along the sides. That's why it keeps breaking off. Or if you cut the stud shorter the weld would penetrate the sides of the nut….
It's been my experience that the heating, cooling, tapping and working with vice grips several times before welding the nut on and trying for the first time works the best. I also watch rays channel and he keeps welding the nut back on several times before he has any luck. I believe it's the expansion and contraction that makes it work.
Try welding the vicegrips to the stud

Cut a lil notch then weld the bolt so it has something to grab to or drill alil pre hole
Well I'd guess I'm a little late to the party but been trawling through for ideas . 7 out of 8 studs on a Suzuki bandit engine (motorbike) busted by owner cant drill them as he used a torch copious amount of times on each and I can mark them but wont drill .. been using the age old weld a nut trick 2 have come out 5 to go tried candle tried penetrating oils quenching and beating .. I'm guessing I'm in for the long haul . 7 studs 35 nuts n washers so far .. wish me luck I'm running out of stud length ..

They make an attachment for an air hammer. It has a hex head on the shaft for a socket. It allows you to shock the fitting while you apply turning pressure with a wrench. Amazon sells them.

I’ve watched Kieth Fenner (Master Machinist) (also on YouTube) cut the bolt out, tig new aluminum in place, drill and rethread the bolt hole. Of course that is an extreme corrective measure, but it works. Broken bolts are everyone’s nightmare.

You should watch Scotty Kilmer Channel he makes it very easy. He can take out bolts and studs even with closed eyes. 😂😂😂 Also he would tell you if you had a Toyota you would not be facing these kinds of problems, as Toyota's are the best cars in the world.

You gave a real good show. But it is exactly what you did: try, try and try again.
Wow. I've done dozens of these and they are easier if the stud is broken off inside the head. Weld a nut on, if it's broken off down below just build up your weld. Nut snaps off just get right back at it with another nut and weld it and turn it out. Sometimes it takes a half dozen nuts but it will come out every time. I was expecting to see that aluminum head turn into a puddle of aluminum with how much heat you poured on it. I weld and then immediately try and turn the stud out, might give it a quick two squirts of Moovit, but never cool it off like you did. Usually go at it dry.
Exactly what I do…also works great for installing bearings into hubs that normally need to be pressed in. Heat the hub, freeze the bearing..
Diamond cone drill on a dremmel, as deep as possible, followed by a tapped in easy-out… heated block, with a 'spray-cool' can shot AT the bolt (not the block).
From Donald I have same problem with 2- bolts broken off on 5.9l dodge ram working on it patiently till they both come out right in middle of engine same side your working on but I took off my entire fender easier to get at it was all because rusted away exhaust manifold that I cut off truck wit saw zall.
this is a late comment but my hat is off to you! THAT was a testimony of a true professional mechanic. I have watched all kinds of videos about broken bolt removal and they all claimed the welded nut would not fail. I have had some tough ones during wrench turning since 1965 and I know broken/seized fasteners are not always a neat and clean fix. This one took the prize. Sometimes I get to wondering if after the heat there needs to be a total cool down, metal expansion/contraction is the mechanism when relying on heat. Maybe even a spray down with refrigerant to cryo freeze the fastener. I feel for you guys in the rust belt, repair cost rates should reflect these wars.

I'm so into this and am yelling at the screen about halfway through at what point do you not start making work arounds. has she been recording for 3 days laughing at you as you go. is this holding something on or in place if so then try to cut off at other end if the 2nd can you drill a new hole and gasket sealer a new screw in would putting other ones back on to relieve pressure but hey you got it hell yeah it was done you out willed it that's what did it in the end and you get the last laugh

Heat and air hammer combo. As proven, the penetrating oil did zero.
I've had the best luck wrenching after welding a nut on while they're still glowing hot. Don't know for sure if that's it or just luck but the never come out if I let them cool.
Always replace with grade 8s!
I think it needed more douching.
If patients don't get it out. Then a .44cal though the block. It want help but it sure will relieve the mind.

What it proves is that penetrating oils really don't help with corosion of dissimilar metals. They just don't penetrate.
What type of penetrating oil do u use cause its not working. I use liquid wrench and sometime depending on the angle of the bolt there is oil all the way at the bottom. You had absolutely nothing
You didn’t try freezing it with a CO2 fire extinguisher. I’m serious. Steel will shrink more than aluminum. My dad used to fit new bearings in his car by first chilling them in the ice cube tray of our old Norge.

I'm no mechanic bud but i use to be a locksmith drilling in harden material we use to use hi quality concrete bits just saying if you ever have a issue with a harden bolt love you videos
Next time you get a bolt that is a mess take a bunch of c4 i sure it will loosen up that bolt . Ha ha just joking. But as pissed off you get the idea sounds good . Man you have more patience then i have. Anyway i like to say you are a good mechanic and do some hard jobs but it seems to me you get it done. Keep up the good videos
