    I don't think this engine had coolant, seems like water, that's why so much sludge and rust.

    In France, such a mixture of oil and coolant is nicknamed "mayonnaise" ! Anyway , it's a huge lot of work to basically change a gasket ! That remember me of the US computers that I repaired in the 1970s : each part seemed to have been designed by a separate team and no brain to oversee the result and say :" design that part a little differently and the maintenance would be faster".
    Exactly what happened on Apollo 13 when they discover that air filters had different shapes in the different modules of the same vehicle. Your patience and your work are admirable.

    Ray, I feel your pain on some of these repairs. Dex was such a horrible product and ended up costing G.M. and customers a fortune. Recalls, G.M. extending warranty coverages, very public T.S.B.'s, and the poor people that didn't qualify had to pay out of pocket. Can almost tell a lot of the time how much you are unhappy with certain repairs because no doodeedoo when the phone rings and yet you maintain a level of poise, composure, and professionalism that is awesome. Thumbs high!!!👍

    You or your shop should purchase a Glass Bead Blaster. It does not remove metal but, does remove rust, corrosion, baked on paint. It does clean out ports.. I have one and I use it frequently.

    I had to Google images of that lower intake manifold to make sure some of the corrupted files weren’t of Ray using an air hammer to utilize the rarely used “just right attachment” or specially made on the spot item to pound out the square shaped clogs he seemed to miss that offered “no flow.”

    Did you ever clean out those rear ports on the lower intake?
    And maybe use a shop vac to suck out the debris from everything. Especially the ports at the back of the engine. Who knows what's still in there with the fluid.

    It's amazing the depth of work that is involved taking something apart and then remembering how it all goes bake together I'm surprised the motor did not blow and even the heads you would think the customer would have learned there lesson the first time but perhaps there elderly just assuming on my part.
