Brings back nightmares. 3 ford escort heater cores. Same deal,remove dash board.
I feel your pain. Had to remove the dash on my King Ranch a few years ago to replace the heater core. Really nasty job. Never again.
It does make one question the purpose of a dashboard… 😉

You could probably do a procedure like GM has you do in a service bulletin on a lot of Silverados. You use something like a 1 1/4” hole saw to make a hole in the box, change the sensor through that hole, then put a plug into the box and silicone it in. Very easy process and looks like it would work on this one too. Just make sure you do it high enough as to not leak from the water that drains off of the evaporator core.

If you warmed that plastic box up with a heat gun you would have got the inch you wanted to get it open and greatly reduced the chance of cracking the plastic
Could you have drilled hold in the general area (being very careful not to drill the core) and pulled it out then used a plastic plug to plug the hole. I'm no machanic but just a thought.

What kind of sadistic bastard would make the sensor an intergral part of the evap coil? I suspect greed as the reason for it.
I would quit my job right there✌. I can't believe how stupidly complex the engineering has gone into all this… This all could've been avoided if ford just sold the right sensor and made an accessable hatch in the hvac box.

My Dad was a Ford mechanic amd warned me about getting into Ford dashes. What a mess.
I sold my 2000 Durango 4x because the evap core was leaking and it was a 2K fix for this. The later years they made the core replaceable without all this drama! Give me my 67 Chevy Camper Special back!!

Just cut a square 'window' out of the plasic box with a solder iron .use the seam of the box as one side of square……..push in a new OEM sensor in the coil…….epoxy (or plastic weld) the square back in. You can get a new OEM or used one……do test it first…

I know it wasn't the OEM for that truck but I called my Ford parts guy and ordered a sensor for a focus because the only way I could get the right one was with a new evaporator.
It's been on the road for 3 years sense. ( It was a hack but he liked it)

That is not surprising! 2003 Ram 1500 heater core takes 12 hours to replace per dodge. I did it in 12 hours. When ready to install, there was nothing left on the fire wall but the steering column. Core was only $70
I would reject any repair that requires a dash removal. Did it once and would never do it again!
My 95 grand Cherokee was the same way. Take out the entire dash just to replace heater core. I said FLUSH IT!
Well……that’s a dirty trick Ford pulled.

This is why I drive old vehicles.
No fancy probe sensors buried under dash boards.
That’s the way they do it. Auto companies do this on purpose. Add hours of labor with expensive replacement parts. This creates an additional source of income for them and the dealers. SMH!

I remember a similar task, the heater in my Citroen Bx went down and the heater element wouldnt leave it "Convenient" slot so had to take the whole Heater unit out.
Why didn't you buy the whole evap take sensor out and do what we're originally going to do .make customer buy part but save 700 in labor
