Had this happen to me, I used an old 12mm spanner to weld onto the chewed up drain plug. Why do they put them on with an impact gun? Luckily I had a new drain plug…..

How to keep your drain plug from leaking. Mechanics hate this one trick.
Might want to invest in a rounded bolt extractor set.

The mistake: applying torque while the drain plug was hot. The lowered yield strength made it easy to shear it off like that

Remember the tuque for that drain plug is about 900lbs

You need some gripper sockets that cut in as you turn them
The drain plug has a rim around the base that you can often get a vice grip around. It may not have worked in this case, but it has a larger diameter and hasn't been tapered as the shredded hex lands of drain plug.

Turn up the amps and check the gas flow on the regulator…..both are way off…….

Make sure you have some stand off with the electrode. It’s better if you do not let the end touch, just the wire

Maybe disconnect battery to avoid messing up the ecu. Thats what they tell me. Somehow it may fry electrical components. No biggy. It hasnt happened to me yet

That gnarled drain plug is the reason why the customer brought it to you. They probably tried to get it off and messed it all up.

It's always harder trying to fill in metal then welding the outside. I would of tried the castle nut first and welding around the outside. Not an expert at welding but have had plenty experience. Still nice job man.

Have you ever used an air hammer to remove stripped drain plugs?
I hate drain plugs. I used to have Peugeot & citroen cars and the plugs were of a hexagonal design but with a square cut out in the centre. In theory you used a drain plug tool to remove the plug, but usually ended up busting the plug, so the knack was to place a ring spanner over the plug to hold it together and use the drain plus tool to undo the plug.
A little extra interesting for us JK/JKU drivers. The low tire pressure might be the result of airing down the tires, and forgetting to air them back up. The pressures were consistent enough that airing them down with a cheap gauge might have been the cause. Later model JKs (and others) have a display that tells you which tire is low.
