Expanding pipe…..Sorry folks, you have forward and backward, male and female, in and out, up and down. Even impact wrenches know the difference. LOL

Had a few pipe stretchers since the 70's…great tools.
People were using a touch to weld long before they had welders so im sure that they could use them fairly well

Yes never seize one drop will cover the bolt the user and the tool
When I welded things like that in school we had a can of flux to combine with the filler rod
I bought a 1994 xlt rice ranger (Mazda) for $600.00. It has the 4.0 OHV. I Replaced the clutch and exhaust system, including two mini-cats in series. It passes Utah emissions inspection perfectly. A new clutch and cooling system overhaul and it works perfectly. Odo says says 260,000. Apparently the 4.0 OHV V6 is long lived.

I'm not a mechanic but I try to do what I can without creating too many bridges to cross, but, wouldn't it be a little easier to expand the pipe if it was heated up first with a torch?

They do sell bench vices with pipe jaws…..as you know I am sure.
Guess it's time for you get get on Amazon again. A slight downward tilt to the end of the exhaust pipe will make sure water drips out, not back in.

It's been a few years since I saw this video. I recently picked up a '95 ranger and am finishing putting a new engine in it, with exhaust work needed too. I was finishing the exhaust work last night, realized it's almost exactly the same job you did here…. and between watching this video and owning this truck, I have since picked up the same Lisle expander kit and used it to do almost exactly the same repair last night — no flange behind the cats, and installing a new muffler after cutting the flange off the new intermediate pipe (using the old intermediate pipe to bridge a gap in the new system).
Thanks as always for the great content. Lessons from this video a few years ago have stuck with me and resulted in a better repair than I would have otherwise done on my new-to-me Ranger

Silicone spray works great on rubber hangers
welding arc rays cause cancer. always wear gloves sleeves and a hood when arc welding.

I've fixed a lot of power steering pumps that cracked with that method back in the early 80s and we used to gas weld cracked radiators before they was plastic

What do you mount your camera on
you could never guess how many wire coat hangers I've used to weld exhausts. They work as good as bought rod but are free. Of course they didn't have the new fangled tig or mig welders when I was learning. It was gas or stick arc welding only.
Great channel. Call it what you want, but Mrs. O has it part right. Instead of chicken I remember English muffins with pizza sauce and peperoni for breakfast. Also tuna fish on English muffins for breakfast. My mom was most likely trying to empty out her refrigerator. There's nothing a real man would not eat. Toasted English muffin with butter and caned tuna fish in miracle whip it don't get better. Now go write that country song. And buy Mrs. O a washing machine. Portable.
Some things to remember re welding;
1. Use gauntlets and cover up exposed skin, not only so you don't burn your arms, etc, but arc welding throws out a sh1t ton of UV which can cause and/or seriously increase your risk of cancer
2. Use a proper welding helmet, it prevents arc eye, protects your face from stray sparks, etc, and again prevents your exposure to high levels of UV that arc welding crates.
3. If you are welding galvanized pipe, always remove the zinc oxide coating from the area you're going to be welding, ensure proper ventilation, and wear a respirator, as the zinc oxide fumes that are liberated can cause serious health issues and even death

Not saying what to do…but maybe a hole drilled in the lowest part of the muffler might help the life….but like you said, it will only be around for a year anyway….
Flanges are good for keeping exhaust component lengths short for ease of handling, shipping, etc. When I build exhausts I weld them from end to end. No rattles, no gaskets, no fasteners to rust and seize. You can always cut it later if you need to.
WHY did the customer not take this to and EXHAUST shop where that adapter would just be made into the end of the mid pipe for alot less time and cost?Also not bothering with that huge muffler and driveshaft issue and tail pipe cost and just run out the side?Gettin a cylinder type muffler would lose the driveshaft problem and for the 6 Cyl or 4 the best I;ve found[ and cheap too] is the Jones full bore twin turbo, louvered intake tube,louvered out using the can diameter ,no glas packing to cut drone.Nice deep sound in different lengths and a pair on a v-8 will never havin you payin stupid money for chamber muffs again.Even performs really well in a 2-1 set up on a Harley! Best fix by far on Ranger exhaust..
Hey Eric, nice job. Why not use a caliper to measure the ID of the hole and expand the pipe until the caliper sizes match. Save a lot of test fitting.
You forgot to replace the muffler bearings!
