Ford makes undersized manifold studs. The machinist hand book explains this . Ford should replace no charge.

I just finished exhaust manifolds on a Ford e450 with a V-10 Triton. Had to drill and tap 12 out of 20 bolts. The passenger side was the beast. Watching this video helped me get through that nightmare. Thanks for all the great content.
I have a 1978 F250 4×4 frame (roller) that I drove in Minnesota winters for about 10 years until the body rotted. It is not near as crusty as this trucks frame. Not even close.

I live in arizona and have a 99 v10, although one manifold bolt has sheared off the rest still have factory paint on them.

I use a trick that has helped me before. Get the manifold hot. Then spray the bolts with ice water. ( in a spray bottle. )
When my 5.4 warped an exhaust manifold.i replace them with headers. The flange was thicker than the stock manifolds.
Oooooo. that converter is worth over $1100 on the scrap market in 2021. I just cut mine off and sold it since these trucks do not use an O2 sensor after the cat the PCM doesn't monitor the catalyst

Looking at this, this would be deliriously painstaking to do on the ground. It looks like a PITA on the lift. Might be worth to just lift the cab probably. I thought of putting custom headers….but given the cost, I'll pass.
This vehicle looks mint compared to what you find in Ohio. In Ohio you wouldn't even have heads of a bolt remaining. Just a blob of flaky bolt remains.
Too bad Fluid Film would have saved this trucks life. I'm from Rochester I swear by the oil coatings, never paint or rubber spray trash.

From my experience here in NJ, a vehicle that sits, rusts a lot more than one that is driven daily. Something about the high humidity in the summer we have here.
Have you ever used muriatic acid to loosen rusty bolts ?
I run the truck smoking hot first then hit each bolt with a long punch and hammer spray some wd40 on it and pray.
Been there done that it sucks!

DO NOT use oe studs and nuts or gaskets. Metric Screw and Tool Co. has stainless stud sets and get Remflex gaskets. I use these parts regularly and have no problem getting 10 + years
