Lose connection is probably the issue the melting is caused from 60 cycle vibration because of lose connection
Worse thing on a electrical system is a loose or bad connection it will cause mayhem I had a dodge that burnt two headlight switches completely down not one fuse blew it ended up being the ground wire was to small to carry the the amps draw from the headlights fog lights park lights would work till the very end then they would go out . I replaced the ground wire to the switch with a bigger gauge wire an stopped that problem . But when you bought the switch to replace it it came with the new plug so they knew they had a issue with the switches to supply a new plug to wire in to it .

Common bad braided ground straps from frame to body, wheel well areas.
Causing electric power steering voltage drop, stiffness on quick turns of the wheel.
Causes low ground high resistance between frame & body. Anything grounded on the frame will be affected
Trailer brake assist voltage drop sets cel when turning steering wheel bc steering draws a lot of amps.
If braided ground straps are green,,, replace them with short battery type shielded cables
It appears that battery did indeed die hard.
Oh, Ray; you’d be proud of me. I replaced my battery terminals the other day with good solid brass ones, gave everything a thorough clean. My negative terminal was loose despite being as tight as they’d go, causing various electrical issues. All better now, and looking great! Happy to send you a photo if you want!
As a Chevrolet tech I’ve seen people leave those nuts loose on the battery distribution block & causing it to melt & I’ve also seen the stud on the alternator wire melt as well, hope this helps ray
Not only did this DUI cost this person $10-$12,000 plus your mechanic fees plus the idiot that wired this crap probably, I sure hope they take it back there and stick them with this bill
All it takes is one guy changing the battery that has no idea how to clean contacts and how tight to tighten the bolts. I've seen that happen and there was no other component failure. Just some diyer afraid to tighten the nuts and bolts enough.

It's part of the new OUI breathalyzer system. The person that took it out, leaves the nuts loose so you truck burns down and you can't drive drunk anymore. safety first.

Just a curios novice. Would a dry battery cause the alternator to overheat the battery terminal?
Decades ago, I had a 66 Impala SS with a 454. It needed a new battery, so I went to my local speed shop and the guy gave me the correct battery and I swapped it out in the parking lot. The first thing I did before putting the cables on the battery was check the hot cable on the starter ( the car was so heavily cammed that sometimes I thought the car was going to shake itself apart ) the cable was tight and I checked the ground to make sure it was tight, it was, so I hooked up the cables to the battery and it fired right up. Six hours later I was driving to my girlfriends house and half way there the battery exploded. There was a small fire and I put it out with one of my extinguishers ( I always carry two, one in the car, the other in the trunk ) someone called 911 and the firefighters checked it over and sprayed a chemical onto the engine, the underside of the hood, and the entire engine bay. This stuff neutralized the battery acid and everything it came into contact with. It scared the shit out of me. I have no idea what happened. The fire guys and a couple of cops who are car guys thought maybe it was leaking hydrogen gas and boom. I don’t know if this has happened to you Ray, or any of your viewers, please let me know what might have caused it. From that point on I’ve always been wary and extremely cautious handling a battery.
ok hold up, why is there this strange terminal box on top of the battery? Is this a new GM truck thing? Why cant they move that stuff elsewhere, seems like it makes a simple battery change a lot harder…?

Pull the fuse block
If the battery terminals are not tight or installed correctly it can cause overheating

why were distribution blocks made, a battery is 12 volts and if its altered it tends to get angry with a FIREy temper.
It was a shame they fried that battery. There was a date sticker on the side that said 06/22. It was only 2 months old.
Looked like to me, that it was a roadside jump gone bad..customers don't always tell the whole story

That's a massive recall for fires waiting to happen you're putting a lit fuse on a hydrogen bomb AKA your battery when it's charging
Willing to bet they didn't replace the battery when first block melted. And then it probably had acid and whatever else splashing on it and melted the second one.

I think when they put the new fuse block on the bolts came a loose causing arcing and excessive heat.

I would have cleared the debris near the battery given that things melted down the first time to reduce the fire risk.
Not sure. Thinking possibly garden gnomes having a campfire? Would look for chocolate or marshmallow residue amongst the burned materials. The fact that this mysteriously happened twice kind of leaves no other explanation except, well maybe witchcraft or voodoo. Be careful, Ray.
I'm thinking someone melted the first board when they installed the battery and didn't disconnect the battery when they installed the second board on top of the battery.
Another Needless repair expense for this customer created by the inexperienced. Thankfully for them Ray's effected a proper fix without knowing it's certain cause. Just dealing with this battery replacement is a 1-2 hr deal. Sum also have reinforcement struts that must not be discarded. The motor in this 'Rado is great. The rest of it, not as much.
Does anyone need all these trinkets . Most seem designed to justify the 1st home type price and increase chances for expensive fixes before the avg note's paid.

I am not any near to being a mechanic! I absolutely hate working on cars! With that being stated my opinion is that when they removed the intoxilock (sp) they didn't do it right and burned up the parts and battery. When they replaced the parts they put everything back the was it was, not the right way and burned up the 2nd part also and then gave up! This is only my opinion like I said but it makes sense. Great videos Ray! Please keep them coming.
I would have checked old battery for low volts as alternator would put out a lot of amps if a battery voltage cell was shorted. Otherwise bad connections will arc and cause a lot of heat.
Just more proof that those ignition interlock things are completely unreliable and dangerous for your vehicle. However the jurisdiction (whereever it may be) doesn't give two shits. These pieces of shit malfunction constantly, yet people are charged 80-100 dollars a month for "maintenance." It's all a load of shit, the morons installing them have no idea what they're doing, and then we end up with situations like this one.

a proper volt drop test will show any bad connections. short of that (pun intended) high amp draw. the plastic there is a bad design. all they would have to do is use a shouldered bolt so the shoulder actually clamps the connectors not having a plastic sandwich. bean counters strike again

What if the interlock killed the battery and an amateur tries a jump-start. If he has no experience with fuse blocks on the battery, he may have sent angry pixies down the wrong path and got things heated up. Or perhaps the driver needed to get the car going but was out of breath 😉 so he jumped past the interlock and made smoke. Mistakes are easy and thinking is foggy when you are "Out of breath"

The heat might have been caused by a weak battery forcing the alternator to constantly full field into that distro box terminal. Hopefully the rectifier diodes are not shot in the Alternator.
Putting a distribution board that can get hot like that directly over the battery seems like an extraordinarily stupid design. If nothing else, you have to dismantle it every time you need to replace the battery.
If he had a breathalyzer they cut the wires and put a component that will not allow the thing to start go back to where they put it back together they did something wrong

Bad/corroded/dirty connection is likely the problem. If the connections were good, their resistance would be close to zero ohms and the power drop (and associated heat dissipation) would be close to zero. I would not rule out the possibility that someone had done some earlier maintenance (possibly on another battery block you haven't seen) and did not clean and tighten everything correctly when reassembling.

This vid is a prime example of me not working on vehicles. Cant pull a battery within teo minutes design is crap. Gotta lift an engine to remove plugs, idiot was in on design. I my day I could sit on a shock tower and pull plugs, carb. Few minutes have a water pump out.
